HHO Generator Gasket Replacement: Signs, Materials, and How-To

Gasket deterioration is the most common cause of HHO cell leaks. Here's how to identify failing gaskets, choose the right replacement material, and perform the replacement correctly.

Signs of Gasket Failure

  • Electrolyte leaking from cell seams
  • Declining current draw despite correct electrolyte concentration (gap widening)
  • Electrolyte discoloration from gasket material dissolving
  • Visible swelling, cracking, or deformation of gaskets

Gasket Material Selection

EPDM (Ethylene Propylene Diene Monomer): Best choice for KOH electrolyte. Temperature range to 150°C. Excellent chemical resistance. Available as 3mm sheet from McMaster-Carr or Amazon. Slightly more expensive than neoprene but lasts 2–3× longer in alkaline environments.

Neoprene: Acceptable alternative, widely available. Good chemical resistance but not as long-lasting as EPDM in strong KOH concentrations. Use as a budget option for lower-concentration electrolyte systems.

Avoid: Natural rubber (degrades in KOH within weeks), standard foam tape, and any silicone sheet (silicone gaskets swell in KOH).

Cutting New Gaskets

Trace existing gasket outline onto EPDM sheet. Cut with sharp scissors or utility knife. Use a gasket punch set for the center cutout. Alternatively, use a laser cutter service (many local makerspaces offer this) for precise gaskets identical to originals.

Assembly

Clean all plate surfaces before assembly. Apply a thin bead of EPDM-compatible sealant (silicone RTV) to one face of each new gasket as belt-and-suspenders insurance against microleaks. Torque bolts in a cross pattern to distribute clamping force evenly — typically 2–3 N·m for M6 hardware on HHO cells.
