HHO Generator Wiring Guide: Safe Electrical Installation Step by Step

Proper electrical wiring is the difference between a safe, reliable HHO installation and a fire risk. This wiring guide covers relays, fuses, PWM connections, and the right wire gauge.
Why Proper Wiring Matters
An HHO cell drawing 15 amps through undersized wire creates resistance heating that can melt insulation and start fires. Wiring without a fuse means a short circuit could dump the full battery current (400–800A) through the circuit. These are not theoretical risks — improperly wired HHO systems are the primary cause of HHO-related vehicle fires.
Wire Gauge Selection
For 15A draw: minimum 14 AWG wire. For 25A draw: minimum 12 AWG. For 30A+: minimum 10 AWG. Always use copper stranded automotive wire rated for 105°C (engine bay temperatures). Avoid cheap aluminum-core "copper-clad" wire.
Fuse Placement
The fuse must be within 18 inches of the power source (battery or fuse box connection). This protects the entire wire run. A 30A automotive blade fuse in a weatherproof in-line fuse holder is standard. If your HHO cell draws 15A, use a 20A fuse (allow 33% headroom).
Relay Wiring
The relay is essential for two reasons: the HHO cell turns off with the ignition (preventing unattended HHO production) and the relay handles the heavy current so the ignition switch doesn't have to. Standard Bosch-style 30A relay connections:
- Terminal 85: Relay coil negative → chassis ground
- Terminal 86: Relay coil positive → switched ignition 12V
- Terminal 30: Heavy current input → battery positive (via fuse)
- Terminal 87: Heavy current output → HHO cell positive
PWM Controller Integration
Wire the PWM between the relay output and the HHO cell. Input: from relay terminal 87. Output: to HHO cell positive. The PWM's internal circuitry handles the current switching — ensure the PWM's current rating exceeds your cell's maximum draw.
Ground Connection
Connect HHO cell negative to a clean chassis ground point (bare metal bolt to frame or engine block). A poor ground connection causes all the issues of resistance — heat, voltage drop, unreliable operation.
