Why PWM Rating Matters

PWM (pulse width modulation) controllers are rated for a maximum continuous current. Operating a controller at its rated maximum generates significant heat; operating at 70–80% of rating extends life. A system drawing 15A peak should use a 30A controller, not a 15A unit. Over-rating is safe; under-rating causes failure.

Digital vs Analog Controls

Analog PWM controllers use a potentiometer for duty cycle adjustment — simple, reliable, and cheap ($20–$40). You set it once and leave it. Digital controllers include a display showing actual current draw, duty cycle percentage, and sometimes voltage — enabling precise monitoring without a separate ammeter ($40–$80). For beginners, digital controllers' real-time feedback is worth the premium.

Duty Cycle Range

Look for controllers with a 10–95% duty cycle range (not 0–100%). The low end minimum prevents the cell from going completely off (which can cause electrolyte temperature spikes on restart), and the high end cap prevents running at full DC (defeating the PWM purpose). Controllers advertising "0–100%" often have accuracy issues at the extremes.

Current-Limited Controllers

The best HHO PWM controllers include current limiting: you set a maximum amp draw, and the controller automatically adjusts duty cycle to maintain that limit regardless of temperature, voltage, or electrolyte changes. This is superior to simple duty cycle control and worth the additional cost for serious builders.
